Beer Keg Smoker
I've seen some different things to do with an old beer keg on here; all except for the smoker. Ive had this old beer keg sitting in my backyard for a while so I finally decided to do something with it.This one is mainly adapted from one I found on google somewhere so I cant take full credit for it, but here are some more succinct instructions so you can make one of your own!This is my first instructable so be gentle if I left something out or explained something unclearly.Materials needed:1 beer keg (oh yes, that is Natty Lite you see!)1 top grate (the webber replacement grill for the 18" grill worked for me, its about 14" diameter)1 bottom grate (I used some heavy chicken wire)1x 10", 1x 12" 3/4"ID black iron pipe nipples1 3/4" elbow1 3/4" ID pipe bracket hardware1 3/4" ball valve6 1.5" 5/16" bolts, w/ nuts and lock washers - used to hold up the top grate1 bag of hardwood lump charcoalA few chunks of hardwood of your choice (Jack Daniels oak barrel wood chips is the way to go!)Tools:Shop ragAngle grinder with cutting wheel (get some extras in case your cutting wheel breaks)Flathead screw driverDrill with bitsSafety glassesA permanent markerHammerPocket knife (probably not completely necessary, but I always end up needing one)Metal filetwineJB Weld (for the chimney, and bottom seals, and where you accidentally cut where you shouldnt have)PliersAll of the materials (not including the keg) were around 40 bucks.I used a "half keg" which is pretty much the biggest one you can buy from your local grocery store or liquor store. I've seen people use the bigger 50 gallon drums which are said to work better, but I think having one made out of a beer keg is pretty cool.Now you're going to want to release the pressure from the keg (after you drink all the beer out of it, of course!). My keg had been sitting around for quite a while, so I really didn't want any beer residue shooting up in my face. Best thing I found to do is put an old shop rag or t-shirt over the ball valve on the top and press down on it with a screw driver or other various tool you might think of. once the pressure is gone, you are ready to cut!Now for the fun part. First, take your sharpie and make a line around the outside perimeter of the keg at the bottom of the widest part of the first rung from the top. If you look at the picture you can get a better idea of where this is. This is done for two reasons. first is so you have plenty of room for your food under the lid, and second is so the outside of the lid will fit nicely over the inside of the bottom section. When cutting, the easiest way is to use an angle grinder with a cutting wheel (make sure you have some extra wheels in case one gets messed up). If you have something crazy like a plasma cutter, however, go crazy. whatever you decide to cut it with, make sure you are careful!!! Wear safety glasses, closed toed shoes, pants, and have a fire extinguisher ready. These are dangerous tools, and if you actually decided to do this I can't be held responsible for you being an idiot.Now that you are ready to cut, go slow so you get a nice even cut along your line. After that comes the tedious part. Get your metal file out and start smoothing out both edges where the shell was cut. This part is important to take your time on so that you have a nice finished product in the end and not a piece of crap. it also helps the top and bottom fit together. Also if there are any dents in the edges, make sure you hammer them out.Probably the most important step. Get some bleach if you feel it necessary, but make sure you clean out the inside really well and rinse it (especially of your keg is old).Now you are ready to make the vent in the bottom. Cut a hole in bottom lip of the keg large enough for the 10" 3/4" ID pipe to fit through - make sure the bottom of this hole lines up to roughly 1/2" above the inside bottom of the keg. Next mark out an oval shaped hole in the side of the convex bottom of the kettle so that the pipe will slip through and sit with it's opening in the center of the bottom. See the pics or this will make no sense. The idea here is to minimize the amount of void-space around the pipe where air can leak in uncontrolled.Take the pipe that you are sliding into the bottom and drill some holes in it for better airflow as well, and assemble the pipes as shown.Wrap a piece of twine around the top portion of the kettle to determine the circumference just below the rib where the top was cut off. Lay the string out on a table and measure it, then divide that number by 6 and mark the string by that increment. Wrap the string back around the keg, taking care to be sure it's even and level, and transfer the marks. Drill 6x 5/16" holes around the top, and tighten the 5/16" bolts, nuts and washers into the holes. I had problems finding fully threaded 5/16 bolts so I ended up having to use a bunch of washers, so if you want to change up the size a little, feel free. Just make sure your bolts are at least 1.5 inches long or else they wont hold up the grill.You should be able to remove the sankey keg valve fairly easily. there is a ring clip holding it in on the top. Just get a screw driver in there and it should come out fairly easily. now grab the tube and twist it a bit to the left and it should come right out. Now you can disassemble the spring portion on the bottom of that by compressing the spring and turing the casing a bit to the left and it should come right off. Now, you can get the ball valve out simply by grabbing the rubber around it with some pliers and pulling really hard (its just pressed in there, I promise it will come out). Now reassemble the whole thing upside down and JB weld that beast to the top!Now you need to get some heavy chicken wire and cut it out so it fits in the bottom to hold the coals. Once you have finished that, clean the metal pieces out once more and you are ready to roll! Put some coals in the bottom and light them up. after about 25 min the should be white and chalky and put some of your favorite wood chips on there (make sure you soak them in water first). Now put the grill on the holders and slap your favorite meat on there!

With the water on, hook up a water hose to the hose bib and run the water for 60 seconds. If you have calcium deposit flowing out keep running the water until the water flows clear. The hose bib has a small opening for the water to flow through. The calcium may stop up the hose bib. The best way to drain the water heater is to remove the hose bib and replace it with a 3/4 in. ball valve. Install a 2in.x 3/4 brass nipple, a 3/4 in. ball valve and then a brass 3/4 mip x hose connector. This will give you a full 3/4 inch path way to remove calcium deposits from the heater. Research shows there still isn't a 'best' check valve for all occasions. So the key is to fit the valve to the screw designand materials processed.Injection screw design has necessarily evolved beyond its roots inextrusion to become a science of its own. One overlooked factor in mostmodels and studies of reciprocating screw design is the effect of thenon-return valve on screw performance. Recent evaluations by DowPlastics have demonstrated that there is, in fact, a criticalrelationship between the two.Today there are at least 10 designs of non-return valves available inNorth America. Dow compared the performance of several valve designs inmolding four engineering thermoplastics on a production-size,well-instrumented injection molding machine. The project grew out ofscrew-design research that revealed a drastic difference in theperformance of a screw that was tested with and without a non-returnvalve. In the first trial, the screw ran on an Egan 2.5-in. extruder ata rate of 200 lb/hr. That rate dropped to 15 lb/hr after the same screwdesign was fitted with a check valve and run on an injection moldingmachine with a 2.5-in. barrel.The key role of the non-return valve in relation to screw performancewas again demonstrated in another project involving the completerebuilding of an injection molding press to achieve a statistically"capable" machine. A variation in partweight, for example, could result from either valve leakage or a changein melt temperature, or both; a third measure, cushion after injection,is helpful in determining the actual cause. An effort was made tomeasure every possible source of variation on the injection machineduring the molding cycle.SCREW/VALVE INTERACTIONSA design-of-experiments procedure was performed to screen and comparethe performance of the various valves. Variables included the threescrews, nine non-return valves, four different polymers, screw rpm, andbackpressure. Measured responses were melt temperature, cushion, peakinjection pressure, injection time, recovery time, torque, part weight,part appearance, injection work (integration of injection pressure withrespect to time), and recovery work (integration of screw motor pressurewith respect to time). The results are summarized in Table 1, where the"three-sigma" range, "R" (three standard deviations above and below the mean) of variation is expressed as a percentage ofthe mean value.One surprising result was that the type of valve design hadrelatively little effect on the performance. A good basic design and howwell a valve seats are more important to performance than the particulartype of valve it is--whether it be ball, ring, three-piece, orfour-piece. For example, the proprietary poppet valve gave the samepart-weight variation as the ball valve. Cushion variation was greaterwith the ball valve than the ring valve; this is expected because theball valve must leak in order to seat during injection, driving thecushion back up the screw rather than into the mold. But recovery timefor the high-flow ring check valve and front-discharge ball valve wasabout the same, as was the injection time for the medium-flow andhigh-flow ring valves and front-discharge ball valve. On this particularmachine, injection time variation would indicate valve leakage.On the other hand, machine set-ups, such as screw speed andbackpressure, affect how the valve operates. There is an optimal machineset-up for each valve, pointing to an interaction between valve andscrew design. Poor plasticating performance often manifests itself inhigh melt temperatures, suggesting either viscous heating in the valveor inefficient screw performance.In order to rank the valves according to performance, the response ineach category was ranked from 1 (best) to 7 (worst). In addition, thedifferent response categories were weighted from 1 to 4 according to ajudgment of their relative importance--again, with 1 equaling highestimportance. Achieving lowest melt temperature was weighted an importanceof 4; lowest part-weight variation, 3; lowest recovery-time variation,2; shortest recovery time, 2; and lowest cushion variation, 1. Theresponse ranking was multiplied by the response weight in each category,and the results for all categories were added up for each valve andmaterial combination. This evaluation enabled Dow to begin to come upwith recommendations for different valves.ADVANTAGES OF RING VALVESBased on the trials, a four-piece ring valve--consisting of rearseat, retainer, ring, and forward seat--gave the best performance forthe materials tested. This valve performed well in terms of seatingperformance and flow of the material through the valve. One reason isthat the ring valve provides plenty of seating area for the resin topush against, resulting in more positive sealing force. A ring valvetypically has four times more area exposed to injection pressure than aball valve.One drawback of the ball valve--in addition to its small forwardsurface area--is that it must leak in order for it to seat. Materialmust actually flow past the ball to suck it into its seat. Ball valvesalso contain a large mass of steel that must be heated to prevent thematerial from freezing.Like the ring valve, the poppet has the advantage of a large surfacearea. But the holes for the internal flow path in the proprietary fixedpoppet valve that was tested were too small, restricting flow.From these experiments, several conclusions can be generalized:* Type (ball, ring, poppet) of non-return valve is not as importantas basic design features of the device--e.g., does it seat well.* Non-return valve flow-passage design is important.* Selection of the "best" non-return valve depends on thematerial.* Expensive, proprietary designs aren't always the bestchoice.* Non-return valve design is an important consideration in thedesign of a reciprocating screw.SEARCH FOR A 'GENERAL-PURPOSE' VALVETraditionally, researchers have assumed that the head pressure on aninjection screw--i.e., pressure required to force melt through thenon-return valve and reciprocate the screw during approximated the forcerequired to reciprocate the screw. In fact, we have shown experimentallyand mathematically that the actual discharge pressure--i.e., pressure atthe last flight of the screw--before various non-return valves can be50-100% higher than that required to reciprocate the screw and is due topressure drop across the valve. This pressure drop can manifest itselfin viscous heating of the melt and poor part quality, and explains howthe use of the "wrong" non-return valve can ruin a good screwdesign. Table 2 shows that no one valve tested gave best (i.e., lowest)melt temperature with all materials.Current ongoing work is focused on combining a mathematical model ofthe non-return valve with that of the screw. To that end, a"QSO" adjustable-flow poppet valve (supplied by Great Lakes Feed-screws, Tecumseh, Mich.), which allows adjustment of the clearancesfor each material to be run, was modeled and evaluated with FIDAP two-dimensional finite-element fluid-analysis software from FluidDynamics International, Evanston, Ill. The analysis of the non-returnvalve was combined with that of a Barr ET screw (from Robert Barr Inc.,Virginia Beach, Va.) with double-flighted mixing section. The ultimategoal is to find a general-purpose non-return valve and screw combinationwith the least compromises for all materials. The adjustable-flow popper shows promise in meeting this target.Until the goal of a general-purpose non-return valve and screwcombination is reached, a four-piece ring valve is recommended for allapplications.
